This FAQ is the one I'd hand to anyone who asks the same questions I did: what a harmonic drive actually is, why it costs more, and what mistakes to avoid.
What Is a Harmonic Drive? A Plain-English Definition
A harmonic drive—also called a strain wave gear—is a gearbox that gets a high reduction ratio in one compact stage. Instead of meshing many gears together, it uses three parts: an oval wave generator, a flexible cup called a flexspline, and a rigid circular spline. The oval wave generator pushes the flexspline teeth into the circular spline at two points. Each time the wave generator spins 360 degrees, the flexspline shifts a few teeth. According to standard harmonic drive literature, typical single-stage ratios run from 30:1 up to around 160:1.
Why does that matter? Because more ratio usually means more stages, more weight, and more backlash. A harmonic drive can replace several stages with one compact component. That's why you see them in robots, telescope mounts, and semiconductor equipment.
Is Zero Backlash Really Zero?
Datasheets will say 'backlash: zero' or 'backlash: none.' In practice, it means near zero. A new harmonic drive can have less than 1 arcmin of backlash—often so low that it is hard to measure. Engineers like that number. Buyers should like it too, but with a rule attached: it's not zero forever.
I only believed that lesson after ignoring it. We ordered a harmonic drive for a rotary indexing table because the price was aggressive and the backlash spec looked perfect. We skipped the maintenance check schedule on the wave generator bearing. After about a year, the table started showing almost 3 arcmin of lost motion. The drive was a 'zero backlash' unit that had worn into ordinary backlash. A lesson learned the hard way.
How Fast Can a Stepper Motor Turn?
Fast enough to surprise you—and slow enough to disappoint you. An unloaded NEMA 17 or NEMA 23 stepper can spin at 2,000 to 3,000 rpm if you feed it enough voltage. But stepper torque falls off quickly as speed rises. Above a few hundred rpm, most steppers lose a large fraction of their low-speed torque. So if you need output speed, a stepper alone won't cut it in many applications.
This is where gear motors enter the picture. A stepper with a planetary gearbox will hold torque better at practical output speeds. If you need high speed with high precision and near-zero backlash, a direct-drive servo or a low-ratio servo gearbox is usually a better path. A harmonic drive is not a speed multiplier; it's a torque multiplier and position-error reducer.
Is a Gear Motor the Same as a Harmonic Drive?
No, but the terms get mixed up all the time. A gear motor is any motor with a gearbox attached. A harmonic drive is a specific type of gearbox. All harmonic drives can be used to build a gear motor; not every gear motor is harmonic.
When I see 'gear motor' on a quote without the gearing type, ratio, backlash, and duty cycle, I send it back. Not because the seller is hiding something. Because I've once bought a 'gear motor' by part number and ended up with a right-angle bevel box when the application needed an inline helical. The words 'gear motor' were only the beginning.
Why Is a Harmonic Drive More Expensive Than a Planetary Gearbox?
Because it uses precision-ground thin sections, a flexible bearing, and tight tolerances. Planetary gearboxes are excellent—and they are usually cheaper. In 2024, I compared a 50:1 planetary and a 50:1 harmonic unit for the same motor size. The planetary was about 30-40% less expensive on the purchase order. But the planetary required a separate preload mechanism to reach a comparable backlash spec, and it weighed more. When I calculated total cost of ownership—assembly time, extra parts, performance risk—the gap narrowed a lot.
(I should add: planetary boxes are often the right answer. Use them. But don't compare only invoice prices.) When you compare a harmonic drive and a planetary gearbox side by side, the real difference is not just 'precision.' It's how much design complexity you remove from the rest of the machine.

Do I Need a 608 Ball Bearing in a Harmonic Drive?
A 608 ball bearing is a common small bearing with an 8mm bore, 22mm outside diameter, and 7mm width. It is the same bearing used in skateboards and many DIY gimbals. It does not belong inside a harmonic drive wave generator.
The wave generator uses a thin-section flexible bearing that is made to deform with the flexspline. A standard 608 ball bearing is not flexible in that way. If anyone suggests substituting one to save money, that's a red flag. It will break, or wear the flexspline unevenly, and the repair cost will make the original bearing look cheap.
I'd rather spend ten minutes explaining the difference than deal with that phone call later. An informed buyer catches these problems before the PO goes out.
